    holes on the underneath

    Hi All

    Just gotback from a weeks holiday in France. So being refreshed I decided to get the stag out of the garage and examine the MOT problems I mentioned the week before last.

    Front suspension. Nearside wheel taken off and everything soaked in penetrating oil in preparation for dismantling.

    Then I started poking around the underneath with a screwdriver to see what lurched under the the underseal and muck.:shock::shock:Hmm, things are worse than the MOT examiner stated.

    Offside front front cross member has 50% disintegrated. Inside it I discovered a large piece of bodyfiller, about the size squashed tennis ball.

    The nearside front cross member has a hole in it 2" diameter where it meets the chassis leg.

    The nearside front chassis leg has a 1" diameter hole in it very near the front of the car.

    Thenearside floor adjacent to the sill between all the way from the front cross member to the middle cross member is rotten on the bottom section of the corrugation. The inside section appears fine. The area had been repaired with fibreglass at some time in the past:shock:.

    Any suggestions on how to the fix the floor and the offside front cross member?

    I intend to continue my investigations tomorrow night and apply more soaking oil to the front suspension whilst I await the parts to arrive.

          I have not booked the retest yet. I am hoping to get the front suspension sorted and the carpets out by the end of next Sunday. I had toyed with purchasing a MIG welder and attempting the welding myself but having seen it this evening it is beyond my limited skills. So I planing onbooking the car in for welding at the local garage next week and get them to do the retest at that that time. Then when I get it back I will continue cleaning down the underneath, paint it, underseal and waxoyl in between actually using the car.

          Its my 40th birthday in August and we are going on holiday to the Cambrian coast in that car come hell or highwater

                Bruce- has the rust penetrated the sill near the floor area?

                  Hi Bruce,

                  Sounds a very familiar story, mine looked good from the outside as well, but was held together with seam sealant and artisticly applied underseal.

                  However, (this may sound strange) in some ways I wish its condition had been worse, then it would have been obvious what to do i.e. new floors, sills inner and outer, outriggers - the full works with new parts. As it is I am in the process of repairing the inner sill/floor/outrigger area with a new front floor pan (cut to the outer edge of the main longitudinal chassis rails), new outriggers and patches to the inner sill - I had some lengths of steel folded to match the bottom of the sill.

                  The problems with this that I have had so far (apart from my lack of welding skills and time) are that the replacement front floor pan isn't really long enough on its own because on mine and probably yours as well, the bottom of the front bulkhead is paper thin so really needs the lower 25.4mmor so replacing along with the ledge that the front edge of the floor sits on. Also you might needthe floora bit longer at the rear edge. The front corner where the floor/inner sill/front outrigger/bulkhead meet is quite complicated as the floor and bottom face of the sill curve upwards, it might be better to cut the part off a new inner sill to get all the angles and curves right (though they cost £100+) and then you're starting along the road of replacing everything with new parts.......

                    Found the same problem with mine. I have never trusted underseal, it hide a minefield of problems if water gets behind its starts rusting without you seeing it till its to late.

                    The guy I bought the car from had paid a (cowboy) garage to renew the sills and floor pans.....guess what they bodged the job.:X

                      No the sills appear to be okay. Tonight I have discovered that the rear nearside floorpan is also perferated.

                        Looks very similar to the condition my floors where in when I first bought my Stag and removed the underseal. The underside of my inner sills where shot as well though.
