How is the fit to the bottom of the sump - flush?

It is possible your deck has been previously skimmed to tidy it up but the cover not machined to suit - had this experience myself last month!

Sump is off right now but theres no step in the mating surfaces of the block and the cover with the cover fitted. Cover fits flush with the surfaces on the front of the block too. I think i was just a bit irritated by the cover protruding under the heads quite a lot (3-4mm) - didn't take notice how it was before i took it apart but as everything seems to seal and mate i now consider it as a factory feature

Next job is to poke out the main bearing shells - bit of a fiddly job that...

As long as the seal is positioned radially equidistant around the crank and the head gaskets aren't compromised then I would go with it!

Push them out with strip of a old plastic membership or credit card.

...to tight a fit for a wee bit of plastic. Found a strip of 8x1,5mm aluminium bar at the local hardware store which made a suitable drift. All out/replaced now.

It worked for me, perhaps I had slackened the caps more and I did start pushing them with a plastic trim removing tool before using a piece of plastic to push them further, as long as you've got them out without damaging the crank that's great.

Got the engine back together again and despite my Best efforts to get th Timing wrong while changing chains or scratch the crank a test Run went fine. She's even having oil pressure and no Sounds of valves hitting pistons ;-) Now up to fix those more-than-leaky cam Covers and then it's gearbox mating time...
